Karl its not the belt unfortunately. I am using a gates 6PK 2193 which is 86.33'' inches. It was really difficult to fit in so it tight enough. Any other advice?

Hmm. Dunno. I cant really recommend a size since your crank pulley is bigger. But I cna tell you once we found the right size, boost doesnt creep at all at the top of the graph. And its HARD to get on. I mean, H A R D. Like, you have to walk it on one rib at a time while rotating the motor by hand.

Maybe your tensioner is no good? It might seem tight at rest but under operation or high RPM its giving out?

Is your routing regular PW? Im unsure if there would be any differences with the 1.8 Zetec accessories as well...

I have a 2.0 liter one mate forget the 1.8l ))
Yes the tensioner is a custom one...not an automatic one.Just kept the goodyear tensioner pulley. What kind of tensioner are you using?
The goodyear one, stock PW or the gates?

check that thread when you have time...
